Phased Siemens S5 PLC migration:
a second life cycle at Gemini South Observatory

Many facilities in Chile and Latin America still run on Siemens S5 PLCs. They work, but they are no longer supported and often there is no reliable program backup. Here's how we handled the first stage of their migration on Cerro Pachón, without stopping operations.

🏛
Client: Gemini South Observatory (AURA), Cerro Pachón, Coquimbo Region, Chile · Year: 2019 · Service: S5 programming software, communication cable and on-site implementation · Technology: IBHsoftec S5 for Windows®, USB-S5 adapter, Siemens SIMATIC S5 PLC

The challenge: a critical S5 PLC, at altitude, with no current tools

The observatory runs a system controlled by a Siemens SIMATIC S5 PLC located on the mountain, in a cold, hard-to-reach area. Siemens no longer supports this platform, and the engineering team had no current tool to connect to the PLC, back up its program or troubleshoot faults from computers running current Windows.

A critical milestone was also approaching: the recoating of the primary mirror. It wasn't the time to replace the PLC. The priority was to keep the system running safely and under the local team's control.

The solution: regain control before migrating

Grupo Salba proposed a phased strategy. First, regain full control of the existing S5 system; then plan the migration with real information and without pressure. In this first stage we delivered:

On-site work

  1. Software installation and configuration
  2. Communication testing between the software and the S5 PLC
  3. Online review of the PLC program
  4. Full backup of the program and configuration
  5. Program analysis
  6. Training for the observatory's technical team

Results

A second life cycle for the S5 PLC

Migration doesn't always mean replacing everything at once. By restoring access, backup and diagnostics, the S5 PLC gained a second service life. The client could prioritize its operation and decide when to take the next step.

💡
Next stages evaluated with the client: Ethernet connectivity for the S5 PLC via IBH Link S5++, replacement of critical S5 modules, and program migration to Siemens S7, building on the backup and analysis from this stage.

Siemens S5 PLC FAQ

Can a Siemens S5 PLC be programmed from Windows 10 or 11?

Yes. With IBHsoftec S5 for Windows and a USB-S5 adapter you can program, monitor, diagnose and back up an S5 PLC from a modern Windows laptop, without modifying the original program.

Do I have to replace my S5 PLC right away?

No. A phased migration lets you first back up and document the system, keep it running, and then plan the move to Siemens S7 at the right time.

What is the first step with an S5 PLC still in operation?

Get a complete, verified backup of the program and configuration, and a current tool to connect to it and diagnose it.

Still running Siemens S5 PLCs?

Grupo Salba helps you regain control of your system and plan a safe, phased migration without stopping production.
